I'm just about ready to pull the head and put the new one on, but I realized I should probably replace the o-rings on the injectors, and I need a couple of misc seals - specifically the half moon (n00b!) seals and probably the exhaust manifold bolts. What's your opinion on this, and do you have any other parts I should get?

Ahh one more thing - the mark on the timing belt pulley on the replacement head is at the top, but I noticed that I have two intake valves open on cyl #3. Is this true TDC for the head? On other pictures I thought that TDC means that all valves are closed, so do I have a problem or anything to worry about? Or am I good to go?

stick a dipstick in the spark plug hole so it rests on the top of the piston just to make sure you are at tdc.

Ah but this is the replacement which is on my bench. Anyone have pictures of a head @ TDC?

TDC is only for the #1 clyinder. You may have valves open on other cylinder with all 4 of the valves on the #1 closed. If your timing marks on the cam pulleys line up, you should be just fine.

Exhaust:

It's a little louder than I would like, and I think that theres a leak or something. So I ran it over to the local shop. Up on the lift the tech notices the suitcase muffler has been removed and there is a glasspack with a couple of bends welded in it's place. Now I would rather have it that way, but he says: no leaks, and the muffler is OK but isn't the correct one. The tech also told me that replacing the muffler wouldn't quiet it down very much...true?

So, what should I do...

Get a new muffler from somewhere else, and have them install it.
Replace everything from the cat on back.
Nothing.

Remember that I'm not keeping it and don't want to spend any more $$ on it than I already have.

Suggestions?

Mike, just leave it be. It's a 90 Passat, if there isn't a leak, and you're not the one driving it, who cares. If a prospective buyer says anything, which they probably won't, then you can haggle with them about the price of a mufler replacement. Otherwise, it's not causing any problems, leave it be.
